Laminar Flow Calibration and Torque Alignment
Step 1: Mounting Tolerances
Proper mechanical installation of the aerodynamic sensor housing requires strict adherence to mounting tolerances to prevent structural flex during high-velocity runs. Bolts must align. Before mounting the sensor bracket to the bicycle frame, check the alignment of the braze-on bosses with a precision centering jig. Any misalignment introduces structural stress. We specify a maximum mounting tolerance of zero point zero five millimeters to avoid distorting the sensor's internal airflow duct. Use a digital caliper. Measuring the distance between the bracket shoulders ensures that the mounting is symmetric and will not introduce aerodynamic yaw bias.
The frame surface must be prepared before bracket installation. Clean the threads. Remove all paint overspray and manufacturing residue from the mounting bosses using a thread chasing tap. This ensures clean contact. We apply a thin layer of medium-strength thread lock to the bolt threads to prevent loosening from road vibrations. Loose bolts cause slop. Any physical movement of the sensor housing relative to the frame invalidates the calibration profile, leading to erratic drag calculations. Tighten the bolts in an alternating cross-pattern to distribute the clamping force evenly.
We verify the installation using a play and slop detection protocol. Apply lateral force. By applying a constant force of ten Newtons to the sensor body, we check for any micro-displacement using a dial indicator. The deflection must remain under zero point zero two millimeters. If displacement exceeds this limit, disassemble the bracket and inspect the mating surfaces for high spots. Sanding the contact points may be necessary to achieve a flat interface. This mechanical precision is necessary for telemetry accuracy.
Step 2: Torque Calibration and Alignment
Applying the correct torque to the mounting fasteners is required to maintain sensor stability without crushing the carbon fiber frame tubes. Torque wrench is mandatory. We use a calibrated digital torque wrench to tighten all fasteners to their exact specifications. Exceeding the specified torque can cause structural damage to the carbon fiber matrix. Under-tightening allows displacement. The calibration offset of the internal pressure transducer is sensitive to the mechanical tension of the outer casing. We establish the relationship between torque and calibration offset using a laboratory test rig.
The torque required to secure the bracket is calculated using the mechanical torque formulation:

Strict adherence to these values is necessary to prevent sensor drift. We log the torque values used during installation in the calibration file. This data allows us to track calibration stability over time.
Step 3: Slop Detection and Troubleshooting
After mounting and torque calibration, we perform a dynamic slop detection test to identify any play in the system under load. Run the drivetrain. We spin the crankset at various power outputs while monitoring the telemetry output for signal noise. Vibrations should remain low. If the signal shows high-frequency spikes, it indicates that the sensor is picking up mechanical vibrations from the bottom bracket bearing. Check bearing play. A worn bearing introduces axial slop that propagates through the frame tubes, disrupting the laminar flow sensor.
Environmental sealing must be verified before outdoor testing. Inspect the rubber seals. The sensor housing relies on double-lip elastomeric seals to prevent water and dust from entering the electronic chamber. A damaged seal allows moisture to corrode the internal contacts, leading to sensor drift and eventual failure. We replace the seals at the first sign of wear. Friction losses in the drivetrain must also be minimized. Clean the chain. A dirty chain increases mechanical drag, which can be misidentified by the software as aerodynamic resistance.
We use a troubleshooting tree to isolate calibration problems. First, verify the zero-offset value of the sensor when static. If the offset has shifted, recalibrate the baseline using the software calibration wizard. Second, check the physical alignment of the pitot tube. It must point directly into the oncoming airflow. Third, inspect all electrical connections for corrosion. A loose connector causes intermittent signal loss. Address these mechanical issues before gathering aerodynamic data.
